信息转换为原型物体。自 1987 年以来,又出现了几种新的技术来完成这一转换。就在 1987 年,3D 系统公司(3D Systems Inc)推出了立体光刻(SLA)这一技术。在随后的 5 年里,又出现了几种与之相竞争的技术。这一组新技术一般通称为实体自由成形制造(solid freeform fabrication,SFF)。正如大多数新技术都要经历第 2 章所描述的市场接纳 S 形曲线一样,实体自由成形制造领域经历了相当长的广告宣传阶段。其他用来描述实体自由成形制造这一技术的词汇还包括:需求中的零件(part on demand);从艺术到零件(from art to part);桌面上制造(desktop manufacturing);快速成形(rapid prototyping)。在撰写本书时,专门从事原型制造的公司已将立体光刻(SLA)、选择性激光烧结(SI。S)、熔融沉积制造(FDM)和分层实体制造(LOM)用于日常商业活动中。以玉米淀粉、塑料和陶瓷为材料的三维印刷(3DP)也正进入商业应用。还有几种原型制造方法虽具有潜力,但并没有以盈利目的被第三方普遍采用。铸造是一个特例,它仍然被用于单件原型制造。另外,当用立体光刻做好模具后,采用铸造进行 10500 批量范围的生产仍然非常经济。机加工也用于单件或几件批量的原型制造。111 实体自由成形制造与快速成形技术总结用于日常商业性活动的包括:立体光刻;选择性激光烧结;分层实体制造;熔融沉积制造。处于研究与开发阶段的包括:以玉米淀粉、塑料和陶瓷为材料的三维印刷;以塑料为材料并由机加工来铣平的三维印刷;实体磨削固化(SGC,与 SLA 类似);形状沉积制造(SDM,分层叠加与分层递减的结合)。非实体自由成形制造(传统方法)包括:南通大学毕业设计附录(英文资料翻译)- 2 -机加工;铸造。克莱斯勒汽车公司于 20 世纪 90 年代初所作的比较研究表明,SLA 技术比与其竞争的非传统原型制造方法,在成本上和精度上要领先(此项研究没有包括对机加工和铸造工艺的评价)。本章对有关技术进行描述后,将附加图表来对它们的成本与精度进行比较。近10 年来,SLA 已进一步证明了它是应用最多的实体自由成形制造技术,特别是在铸造和注塑成形时用它来制作模具。在撰写本书时,SLS、FDM 和 LOM 是继 SLA 后最常见的技术。112 实体自由成形制造的发展历史20 世纪 70 年代末,米得(Mead)和康韦(20nway)奠定了超大规模集成电路(VLSI)的快速成形基础口“。于是,电路的设计者们开始采用 5 种二维模式进行设计。这些模式定义了金属氧化物半导体(MOS)晶片上的三层叠式互连及各层之间通过孔隙的互连。当俯视电路芯片时(无论用来制作这些芯片的具体工艺和掩膜层数如何),这些模式均可用来描述各种线路走势与通孔的实际几何图形(见文献36)。受以上分层电路成功的设计方法的激励,20 世纪 70 年代以来,数家公司对分层制造机械零件进行了尝试。另外,到 80 年代中叶,几项美国政府的研究也对成立“机械领域的金属氧化物半导体执行服务机构(MOSIS)”的可能性进行了分析。于是,一提到机械领域的 M()SIS 的前景,人们就往往将它与上文列出的制造工艺联系起来。第一种商用 SFF 技术SLA是伴随着将 CAD 物体表示成STL。(STereoLithography)文档格式“STL。 ”的出现而产生的。 “STL”文档是 CAD格式的种变形,它适用于造型时的分层操作和后续的实际 SLA、FDM 或 SLS 机器上的激光扫描轨迹。足球是圆的吗?回答取决于你测量的准确程度。名义上,它是一个完美的圆球体,但仔细观察起来,它是由大约 20 多块六边形块和一些五边形块缝合而组成的曲面体。所以它实际上是对数学上圆球体的一种近似。类似地, “STL”文件用来对 CAD 万个三角块的文件通过 Internet送往快速成形车间的机器。图 4.1 一个“.STL”文件表示的是一个分割镶嵌后的物体。 (a)图显示由许多表面面片表示的隐形眼镜盒。该“.STL”文件所表示的物体随后被分层,接着用激光扫描来硬化零件(由Lee Weiss 教授提供) 。如图 41 所示,这种分割镶嵌的 CAD 模型随后被分割成类似于一叠扑克牌的层次。对于 3D 系统公司的机器而言,这种文件被称为 SLI 文件或分层文件。尽管其他快速成形方法使用相似的技术,但它们的细节和命名却各有不同。如果对于一个假想的足球来说,这样的每一层都应该是一个圆形。但是由于使用这种分割镶嵌的方法,每一层都不是一个完美的圆形。由于这种分层技术沿三角块边界分割,因此,每一层圆实际是由一个多边形近似形成的,边的多少则取决于分割镶嵌所要求的精确程度。对于 SLA 机器而言,首先用激光器固化每层的边界,然后再填充边界内部。每层的厚度和填充方式则通常随机器生产商的不同和用户的选择而有所不同。特别是对于 SLA 和SLS 机器而言,通常要进行一些逐步尝试才能探索出最令人满意的结果。这个问题将在稍后几节进一步探讨。目前, “STI。 ”格式已成为 SFF 的标准文件交换格式。但在很多情况下,此格式也存在一些不足。首先,由于采用分割镶嵌,文件所占容量很大。其次,它存在着一些冗余度。例如,一方面每块小三角形都按逆时针方向给出其三个顶点的坐标,以便用右手南通大学毕业设计附录(英文资料翻译)- 4 -法则判断其法向。但同时,习惯上每块小三角形的法向矢量也同时由 STI,另外保存。有时这两者会出现一些不一致性,而且目前还没有较好的方法来解决这一问题。正如文献32所述, “STI。 ”没有表达模型的拓扑结构和连接性,给修补文件中的一些常见错误带来困难,例如,间隙、渗透和额外面片,以及法向不一致。此时,人们不能不去设法猜测设计人员的原意。于是,一些更通常的数据交换格式有时也用于 SFF中,包括 ACIS 和 IGES。然而,正如文献38所述,在 SFF 中采用这些格式也存在某些问题。因此,目前对文件交换语言进行改善的研究正在进行。12 可供快速成形选用的铸造方法121 简介一些经典的制造工艺教科书,如文献11、17、24及43,对各种铸造工艺有较详细地介绍,例如:失蜡铸造;陶瓷模铸造;壳型铸造;传统翻砂铸造;压模铸造。为避免重复以上教科书中的内容,本节着重介绍快速成形服务厂商所应用的铸造方法。应用这种方法制造原型的批量以 50500 较为典型。最主要的市场考虑是铸造经济且周期短。然而,如果公差要求较严,铸造出的样件也许不能成为最终产品。视具体铸造方法而言,其公差范围可以达到从失蜡铸造的士 75pm 至普通砂模铸造的375pm(另参见第2 章)。122 普通失蜡铸造正如第 1 章所述,基本的铸造方法是许多世纪以前朝鲜和埃及的艺术家所发明的。失蜡铸造由以下工序构成(如图 416 所示):(ac)用于工程或艺术品的蜡模型;(df)将蜡模不断浸于陶瓷浆中以获得一定厚度的包壳;(g)将此陶瓷材料包裹的蜡模加热,将蜡熔化并从底部的孔流出形成空壳;(h)把空壳的孔堵住,将金属熔液从空壳上部浇入;(i)待金属固化后,打碎外壳,取出铸件;(j)清理、去毛刺、抛光及其他后置处理。失蜡铸造这一工艺在第二次世界大战中用来制造飞机零部件时得到了很大的改进。今天,此方法已广泛用于制造各种产品,如喷气涡轮发动机叶片及高尔夫球杆的杆头。图416 的(af)示意了由注塑成形制作蜡模,再将许多蜡模粘接成树状结构,然后将此树南通大学毕业设计附录(英文资料翻译)- 5 -状模浸入陶瓷溶液中而形成模具的过程。蜡模被交替沉浸于粗细不同的耐火材料粉浆里,先浸的细锆砂粉筛号细至 250 号,而后浸的粗硅线石砂粉筛号粗至 30 号。带有涂层的蜡模再浸到乙丙基硅酸盐与酸固化液中。烘干是在氨气容器中完成的。下一步则是将涂层烘干固化后的蜡模置于 150的密封式蒸汽炉中让蜡熔化并流出,然后将空壳模具在 950:的火炉里烧烤 2h,最后将液态金属如钢或铝浇注入模具内。图 4.16 失蜡铸造工艺。上图(a)至(c)形成模型阵列。 (d)至(f)图显示沙浆和沙粉形成铸模外壳。 (g)至(j)图表示铸造过程(引自美国钢铸造者学会的文献)总之,现代失蜡铸造是铸造工艺中精度最高的一种,这是因为作为母模的蜡模是通过精密机加工完成的。现在,失蜡铸造很容易达到75um 的公差。同时,由于铸造表面已经很光滑,不经后置处理即可使用。这种工艺的其他优点包括:南通大学毕业设计附录(英文资料翻译)- 6 -如果蜡模表面已经过手工抛光处理,则最后零件不存在分模线;具有表面刻纹的蜡模可以直接产生零件所需的表面特征,如高尔夫球杆头表面的凹痕;很容易用机器人使蜡模重复沉浸于粉浆这一过程自动化,从而降低成本; 有些零件,如涡轮发动机的叶片,可以实现单向凝固,于是可在需要的方向获得好的机械性能。123 陶瓷模铸造前面介绍的失蜡铸造的不足之处是每次要将蜡模熔化。陶瓷模铸造的优点为利用可重用的副母模来取代每次要被熔化的蜡模。这种新型铸造方法的精度和成本很大程度取决于第 1 步中的母模制作。具体的五个步骤如下:第 1 步,阳模:用 SI。A 或机加工制作最原始的母模。第 2 步,阴模:在阳模的周围用高度稳定的树脂产生一层壳体。这层壳可以分开以提供一条分模线。第 3 步,阳模:用以上生成的阴模壳和橡胶来制作可重用的副母模。第 4 步,阴模:在以上阳模的基础上生成可破坏性的陶瓷模具。第 5 步,零件:浇注金属溶液于以上制作的陶瓷模具内,待金属固化后打破陶瓷模具,取出铸件并去掉浇注口及毛刺。SLA 可用来制作第 1 步中的原始母模,也可用数控加工来铣削青铜、黄铜或钢材制作原始母模。虽然陶瓷模铸造可从以上过程的第 3 步开始,但这样有可能损坏原始母模,特别是在用 SLA 来制作原始母模的情况下。另外,从提高生产率的角度来讲,通常在第3 步制作许多橡胶母模,所有这些橡胶模都可以从第 2 步的树脂阴模获得。快速成形服务商喜欢用硬树脂来制作第 2 步中的阴模,这是因为这种树脂有较好的尺寸稳定性。要注意的是,一般要准备两个半边的树脂模,以便将该壳状阴模沿分模线分开。一旦这种硬的树脂模固化后,再在第 3 步中用胶糊状橡胶填充其中,硬化后生成橡胶阳模。该橡胶阳模可在它还是软化状时从树脂模里拔出,因此设计时不需要考虑拔模斜度的问题。这种橡胶材料对较简陋铸造车间而言较为理想。第 4 步中的阴模是由特定等级的氧化铝砂粉与粘合剂(乙基硅酸盐)和异丙基酒精溶液混合而形成的。这种砂粉液浆不断浇到第 3 步的橡胶模上。一旦这层砂浆干固后,将两个半干固的阴模(陶瓷模)合拢,然后将它们置入 950炉火中烧烤以增加其强度。接着即南通大学毕业设计附录(英文资料翻译)- 7 -可将金属铝溶液浇注于其中,开始铸造零件。待金属熔液固化后,打破陶瓷模,清理和去除毛刺。尽管开模线会造成一些问题,但一般可获得高至125375um 的精度。124 壳模铸造另一种高精度铸造就是壳模铸造(shell molding)。金属母模先被加热到200240C,然后将大约 51 5mm
