Anbal Valenzuela, Senior Member, IEEEAbstractSheet tension control is crucial in the paper winding process in order to get properly formed shipping roll(s) produced in the winder. Typically, the tension loop uses load cells as tension sensors, which are expensive and require frequent maintenance and calibration. This paper develops two new tension estimators for a two-drum electric-braking-generator production winder, based on unwinding and rewinding variables, respectively. The estimators consider all the essential dynamic, friction, and inertial variation effects. Both estimators are evaluated in typical trapezoidal winder operating cycles. Multiple sensitivity analyses show that the proposed estimators are robust to normal parameter variations, and give stable and precise sheet tension control without the use of load cell tension loops. INTRODUCTIONPAPER-WINDER drives require a precise dynamic performancein order to control the speed, tension, and shipping rolldensity within a system characterized by trapezoidal speed profiles, fast ramps for accelerating and decelerating, and variable inertia. The main components of a two-drum paper winder are shown in Fig. 1. The rewinding stage is formed by two drums with independent drives that wind the shipping roll by surface contact. To avoid slippage between the drums and the shipping roll(s), especially at the beginning of the roll formation cycle,a third roll, the rider roll, is pneumatically loaded against the shipping roll. As the diameter and the weight of the shippingroll increase, the loading nip pressure of the rider roll is reduced in a programmed manner based on the geometric configuration of the drums and the shipping roll as it is “built” to the final size for shipping. The rear-drum drive (drive 2, Fig. 1) is the master drive and the speed control loop is implemented on it. Front-drum drive (drive 3, Fig. 1) is configured as a helper drive in a load-sharing scheme. This loop controls the wound-in density, or hardness, of the shipping roll through a torque control program involving the basic density profile desired, speed differential limits, and1 shipping-roll inertia changes. The unwinding stage is formed by a braking generator that operates in torque mode controlling the paper tension between the unwinding and rewinding stages. The tension loop uses load cells as tension sensors, usually in the critical span where the sheet slitters are located. The sheet tension in this span is largely responsible for the proper operation of the slitters, which establish the width dimension of the shipping roll(s). Improper sheet tension control will result in shipping rolls with variations in diameter (rings) as the rolls are built, resulting in off-specification paper for the subsequent conversion process applied to the shipping rolls, such as printing or sheeting. In order to handle the inertia variations in both the unwinding and rewinding sections, auxiliary compensation signals are added to the control loops. These signals are feedforward compensations computed from roll-diameter signals, or rolldiameter computations.Although load cells are effective sensors when properly mounted, they are very sensitive to proper alignment and balance, and because of their inherent fragility, they generally require frequent maintenance. In addition, depending on winder width, two or three tension sensors need to be mounted across the sheet to obtain a reasonable average tension 1. Estimators have shown to be effective as sensor replacements. They do not need extra room, do not require maintenance, and only require some additional lines and calculations in the control code. In 1, the authors reported the results of a sensorless tension control applied to the dry-end sections of a paper machine. The resulting control is shown to be robust in maintaining the sheet tension with low, or even zero, differentialtension between the ingoing and outgoing tensions. In order to implement a winder tension control based on sheet-tension estimators, several additional effects need to be considered. Since the winder duty cycle is trapezoidal with fast accelerating and decelerating ramps, the inertial torque component must be included in the torque balance equation. Unlike the paper machine, the inertia values change greatly during the normal winding cycle for each set of shippingrolls, requiring an additional torque compensation component. This term is a dominant effect, especially in the unwind roll, that is present during the whole winding cycle, and must be included and decoupled to get a robust sheet-tension estimator. Since winding velocities are much greater than those on paper machines, additional friction and windage compensation in the torque balance equations may be required on lightweight sheet applications, where the tension values are 1 pli or less. This paper addresses the conceptual design of two estimators of the sheet tension of a two-drum winder: one based on unwinding variables and the other based on rewinding variables, and both considering the dynamic and inertial variation effects. These estimators are then used for the sensorless tension control of the winder during typical rewinding operating cycles. In order to evaluate the tension-estimation performance, a dynamic model of a two-drum winder with braking generator is developed, and this model is evaluated by comparison with records on an operational winder.II. SHEET TENSION ESTIMATION Sheet tension affects both unwind and rewind stages. Therefore, it is possible to get the sheet tension from the torque balance equation of each stage of a two-drum winder. Generic terms on each torque balance equations include inertial, electric, and friction torque components.Electric torque-component expressions depend on the specific drives used in the winder. In this paper, dc drives are considered, because this is the situation of the operational winder used for comparison. In the most usual cases of vector or direct torque controlled ac drives, electric torque components are directly obtained from the drive torque estimation.A. Tension Estimation Using Unwinding VariablesThe first option for developing a tension estimator is to use the unwinding variables. From the torque balance equation of the unwinding stage, sheet tension can be obtained asThe estimation of the sheet tension requires the computation of each torque component of (1).1) Inertial Torque: The developed expression of the inertial torque of the unwind stage, considering variable inertia, isThe following expressions are used to determine (estimate) the unknown parameter(s) and variables(s)The computation of (3)(6), assuming that all the winder parameters (specifically Jspl, Rspl, , and Lw) are known, only requires measurement of the initial parent-roll radius (Ruw,0) and the braking-generator velocity (uw). The initial parent-roll radius is measured by the operator at the beginningof each parent-roll cycle, and uw(t) is obtained from the tacho/encoder assembly on the braking generator. Therefore, evaluating (3)(6) and replacing in (2) will determine the inertial torque component on the unwind section. 2) Electric Torque: The estimated torque developed by the braking generator is obtained from the measured armature current asIf the braking generator operates with variable (controlled) excitation current, then the excitation current (component) should be measured and the torque constant evaluated using3) Friction Torque: The estimated friction torque component is expressed asThe estimated coulomb losses component is evaluated usingwhere Q1 is the normal force in the spool bearings, and is obtainedIn (11), the value used for tension is the sheet-tension reference.Estimated windage losses component is assumed proportional to the rotational speedWindage coefficient buw could be determined experimentally by rotating the unwind roll at a constant speed and without sheet tension. Finally, doing the computation of (10)(12) and replacing in (9) allows getting the estimated friction torque component.4) Estimated Sheet Tension (Unwind Variables): The estimated sheet tension is computed using the values for each torque component determined from (2), (7), and (9)According to the described procedure, the estimation of the sheet tension uses the tension reference signal to compute Q1 in (11), and also needs the measurement of winding coefficient buw in (12), which could be difficult to obtain. If the empirical determination of this parameter is considered troubling, then it is possible to use typical values of this coefficient. The evaluation of the torque components, both from the model andthe recording, shows that the most important components are the electric torque and the inertial torque components. The friction torque component is around 5% of the total torque, so a 20% error in its value will affect the tension estimation by 1%, which is acceptable for tension-control purposes.B. Tension Estimation Using Rewinding VariablesThe second sheet-tension estimator developed uses rewinding variables. From the torque balance equations of the rewinding stage, summing the torque equations of the rear and front drums, and solving for the tension, results inor in compact formThe implementation of this estimator requires that each term of (15) be computed.1) Electric Torques: Using the measured armature currents of drum drives, the estimated electric torque components areOptionally, electric torque components can also be determined using one armature current and the load-sharing curve between the rear and front drums.2) Inertial Torque: The inertial torque component due to both drums is estimated usingThe drum inertia (Jdrm) is given by the winder manufacturer. The drum speed signal (drm) can be obtained from any of the drums or, if they are noisy, the speed reference can be used in (18).If the two drums have different inertias, (18) should be modified accordingly.3) Contact Forces: First, the estimated contact force applied by the front drum to the shipping roll(s) is evaluated aswhere the estimated friction torque component _ Tfr3 is evaluated following the same steps described for the unwinding section. Then, the estimated total contact force required to rotate the shipping paper roll(s) is evaluated asThe radius of the shipping roll(s) (Rrw) is given by the position sensor of the rider roll. The inertial term due to the variable inertia of the shipping roll(s) is estimated using similar expressions to those shown for the unwinding roll. After the total contact force has been computed, the estimated contact force applied by the rear drum is obtained as4) Friction Torques: Now, the friction torque components on each drum must be estimated. The procedure follows similar steps to those described for the unwinding section. Evaluation expressions areIn these evaluations, both drum velocities are consi
